    Replaced first of July and it is now the same malfunction of generator as was previous after only 4 months. Expensive fix.

    I am an electrical engineer, and I know this to be true: The regulator is a potted electronic assembly. Black opaque epoxy is used to seal the unit and conceal its circuit design. In high temperature swing environments, the epoxy expands more than the copper wires. Eventually, this breaks the wires. The first one to break is the wire that connects with the generator rotor. The main control board detects whether the motor has started by sensing the ac output from the generator. With a broken wire, no ac is produced, causing the main control board to try again to start the motor. This produces a loud clank as the starter motor is energized and driven into the already rotating flywheel. Over the 10 years I have had the Generac, I have replace the starter motor once and the voltage regulator twice. I have tried to alert Generac to this failure, but apparently no one is listening. It's past warranty, and they make money by selling a new regulator every few years.
